Summary

Liquid metal (LM)-based multifunctional composites enable numerous soft electronic applications yet are typically electrically insulating as fabricated due to the native oxide layer and encapsulating polymer matrix. Mechanical sintering is widely used to activate electrical conductivity, but the underlying mechanism remains elusive. Here, we visualize and quantify mechanical sintering in liquid droplet-elastomer composites, showing that electrical activation does not arise from surface tension-driven coalescence, but from mechanically induced matrix cracking that enables network formation. Coupled electro-mechanical measurements, imaging, and quantitative analysis in LM and glycerol systems reveal that stress-induced cracks open transient fluid pathways between droplets, allowing localized coalescence to develop into persistent, globally percolated conductive networks. A fracture-based framework predicts percolation across droplet sizes from millimeters to tens of micrometers and architectures from paired droplets to homogeneous and heterogeneous bulk composites. These findings establish a fracture-mediated electrical activation mechanism and provide design and manufacturing principles for mechanically activated soft electronics.
